What a Tesla collision repair costs by damage level

Two things about how Teslas are built drive the cost more than anything else.

The first is aluminum. Aluminum work is not steel work with a different metal. It cracks instead of stretching, it work-hardens, it demands a separate clean room and dedicated tools so steel dust does not contaminate it and start galvanic corrosion, and it has strict heat limits during straightening. A shop that pulls an aluminum Tesla rail with the same setup it uses on a pickup truck is guessing. That is why proper aluminum structural work sits on a higher labor rate and a longer clock.

The second is the giga-casting. Tesla replaced large sections of the rear underbody, and on later cars the front, with single-piece high-pressure aluminum die castings. It is brilliant manufacturing. It is brutal to repair. When a casting cracks, there is often no approved sectioning point, no weld repair that restores its designed load path, and no smaller sub-assembly to replace. The remedy becomes replacing the casting itself, which means separating it from the battery pack and the surrounding body structure.
