The tub is bonded, and the adhesive is the structure

The bond line is a structural member, not a sealant

Aluminium extrusions and pressings are joined with structural epoxy and self-piercing rivets, and the joint gets its strength from both together. That is a different animal from a welded shell. What can be heated, what can be pulled, where a cut is permitted and how a joint is validated all change, and every one of those answers is stricter than the equivalent answer on a steel car.

The adhesive sets the heat budget, not the aluminium

Structural epoxy loses strength at temperatures well below anything that would trouble the metal around it. So there is no warming a panel to relax it near a bond, no welding across a bonded joint, and no heat used to persuade a bracket back into place in that area. On a car like this the heat limit is a property of the glue, and it is lower than most people assume.

There is no pulling a bonded tub back into shape

A pull loads a bond line in peel, which is the direction it is weakest in, and it does that damage invisibly. The published repair is to section at defined points, remove the parent adhesive without cutting into the extrusion underneath, prepare the surface to specification and bond a replacement member in with fasteners set to a specified force. Substituting a rivet or an adhesive because the correct one is on backorder produces a joint weaker than the one the factory made, and nothing about the finished car will say so.

The joint cannot be inspected afterwards, so measurement is the evidence

A three-dimensional measurement of the structure against factory data for that VIN opens the job and closes it. VH and the later bonded cars are both bonded and not interchangeable

The VH architecture underpins the DB9-era cars, the Vanquish, the Rapide and the earlier Vantage. The DB11, the DBS, the 2018-on Vantage and the DBX use a later bonded aluminium structure with its own joint layout, its own reinforcement and its own sectioning permissions. Both are bonded aluminium and the general principles carry across. Where the carbon actually is, and where it is not

The bonnet, roof, wings and tailgate are carbon skins over the aluminium structure. That distinction decides how the estimate is written: the carbon is bodywork, so damage to it is a panel question with panel answers, while the structure beneath it follows the bonded aluminium rules. Treating the car as a carbon monocoque prices a problem it does not have and misses the one it does.

Carbon does not dent, it delaminates

A composite panel carries load until fibres break or the plies separate, and then it stops carrying load at all. There is almost no plastic deformation in between. An impact that would leave an obvious crease in aluminium can leave a carbon panel looking close to untouched with the laminate broken inside it, which is why the assessment follows an inspection of the laminate and the bond lines rather than what the surface looks like.

Where a carbon repair is permitted at all, it is bounded

A permitted repair means preparing the damage to a specified taper, laminating with specified material and curing on a specified temperature and time schedule. Outside the published boundary the part is replaced. Exposed weave is a cosmetic problem on top of a structural one

A visible-carbon panel is finished with clear over the laminate, and the weave has direction and pitch. A repair can be structurally sound and still be obvious from ten feet away because the weave does not line up with the panel next to it. Getting that right is part of what makes the assessment, rather than the hours, the thing that sets the number.

A tinted lacquer makes the number of passes part of the formula

On a tinted lacquer, the colour lives in the clear

Several of these finishes carry pigment in the lacquer over a metallic base, which makes the colour a function of how much lacquer is on the panel. The number of passes becomes part of the formula rather than an application preference, and a spray-out card sprayed at a different film build is simply a different colour. The card gets sprayed at the pass count planned for the panel for that reason.

A panel that has been polished a lot has less colour left on it

Every flat-and-polish cycle removes a little of the layer the colour lives in. An older car that has been corrected several times can therefore read lighter than its own formula, which means the target is the panel adjacent to the repair rather than the record for the car. Matching to the record on a car like that produces a repair that is technically correct and visibly wrong.

Film thickness is measured before anything is cut

On a deep, hand-flatted finish there is a finite amount of clear sitting over the base, and polishing through it turns a correction into a repaint of the panel. Measuring first takes two minutes and occasionally saves the panel, which is a good trade.

The clear ages, the pigment shifts, and a car that has stood outside here for several summers is no longer the colour that left Gaydon. Crush structures, ride height and the running gear

A crush structure that has done its job is replaced, not straightened

The aluminium extrusions at each end of the car are designed to fold in a controlled way and absorb energy once. A member that has partially collapsed has spent its capacity and does not get it back, so it comes out at its published joint rather than being pulled back to shape. A car pulled straight without regard to that measures correctly and no longer behaves the way it was designed to on the next impact.

The DBX rides on air, and air suspension levels against the body

The height sensors are mounted to the shell. The system does not know where the road is, only where the body sits relative to the arm, so it will level a structure that has moved or a corner where a sensor bracket is bent and hand back a car that stands perfectly still and is wrong. Structure first, ride height set to specification second, alignment third, calibration last. Reversed, every step references something that already moved.

Wheel damage on a carbon ceramic car is a brake inspection

An iron rotor that has been knocked can often be machined back. A carbon ceramic disc cannot be resurfaced, so a strike that chips or cracks one is a replacement rather than a skim, and the inspection looks for edge damage and cracking rather than measuring runout. The suspension and the brake lines on that corner get examined in the same pass, because a wheel that hit something hard enough to mark a ceramic disc rarely stopped at the disc.

The aero parts do a job, so fitment is not the test

Splitters, diffusers, ducts and undertrays feed radiators and manage lift. A part that looks the same and bolts up can change the airflow into the coolers, which on a car that gets used properly is a mechanical problem rather than a cosmetic one. What the part does to airflow is the test, and that is a reason to establish the exact specification during the estimate rather than at fitting.

Calibration, scanning and parts

The calibration that gets missed is the one cosmetic work triggers

The camera behind the screen and the radar at the front are on every list. The cameras living in the mirror housings and around the body are not, because the work that disturbs them, refinishing a mirror cap or replacing a bumper cover, looks like paint. Each one that moves is aimed again afterwards against factory data. A device out by a fraction of a degree is looking at the next lane by the time the beam reaches braking distance, and nothing on the dash will mention it.

Alignment comes before calibration, not after

Forward-facing systems reference the thrust line. A four-wheel alignment that leaves the thrust angle out of specification puts every one of those devices out with it, so the alignment is corrected first and the calibration follows. Done the other way round you get a calibration that passes and a car that does not track the way the driver expects.

A scan before disassembly and a scan after

A full system scan before anything comes apart records what the modules were already storing, and a second scan after the repair shows what cleared and what calibrated. That pair of documents is what a calibration line on the estimate is defended with when an adjuster queries it.

Parts research is an input to the plan, not a step after it

Volumes here are small, and some structural parts arrive as bonded sub-assemblies rather than as a skin, which changes the labour as well as the price. Whether a given part exists and on what timescale can change whether a panel is repaired or replaced, so it is established during the estimate. Finding out afterwards is how a car sits stripped with the structure open.

Partly, and the part matters. The DBS Superleggera carries carbon body panels, the bonnet, roof, wings and tailgate, over a bonded aluminium structure. The paint code matched. Why did the colour still need adjusting?
On a tinted lacquer the colour is in the clear, so it depends on how much clear is on the panel. The number of passes is part of the formula. On top of that, a car that has been flatted and polished a few times has less of that tinted layer left than it started with, and several Central Florida summers age the clear and shift the pigment further. The card is sprayed at the planned pass count and compared to the panel beside the repair under corrected light, rather than to the code.
