The Audi Space Frame started life as an all-aluminium idea and is not one any more. The body of the current flagship pairs aluminium extrusions, castings and sheet with hot-formed steel through the passenger cell, magnesium in a structural brace and composite in the rear structure. Four materials in one shell, and none of them can be joined to the next one the way it is joined to itself. That is why "it is an aluminium car" is not a repair plan on an Audi, and why the joining method on this marque is a property of each individual joint rather than a preference of the shop. Add a quattro driveline that is mechanically coupled front to rear, so an impact that moves a subframe produces a vibration rather than a fault code, and you have a car where most of the important findings come from measurement rather than from a scan. The Space Frame is four materials, and the joint decides the method
The Space Frame is four materials, not one
Aluminium extrusions, aluminium castings and aluminium sheet, hot-formed steel concentrated where the passengers are, magnesium in a structural brace and composite in the rear structure. Each of those has its own rules about heat, its own sectioning permissions and its own corrosion behaviour. An estimate that treats the shell as a single material gets at least one of those wrong, and usually the one that matters.
The joining method is a property of the joint, not a default
Because the body pairs so many different materials, the factory uses a long list of joining processes and picks per material pair: welding where aluminium meets like aluminium, self-piercing rivets, flow-drill screws, clinching, bolting and structural bonding where two materials cannot be welded to each other at all. The repair uses the one specified for that joint, published joint by joint for the VIN. There is no house method to fall back on, and substituting one because the correct fastener is on backorder makes a joint weaker than the factory made.
Where aluminium meets steel, corrosion is the failure mode
The two cannot be fusion welded to each other, and in electrical contact with moisture between them they corrode galvanically, starting at the fastener and working outward. The factory isolates every mixed-material joint with coatings, sealers and a specific fastener finish, so reassembly restores that isolation joint by joint. It is also why steel grinding cannot happen near bare aluminium panel work: the dust embeds and blisters under paint months after the car went home.
Aluminium gives no colour change as it heats
Steel reddens and a technician backs off. Aluminium looks identical at working temperature and at the point where it is ruined, and past the cap in the procedure it is permanently softened and does not recover on cooling. Heat is read off an indicator on the panel rather than judged, and a part that went over is replaced rather than reworked.Aluminium collision repair sets out how that is controlled.
Which mix is under your car is a model and VIN question
The aluminium-intensive cars are not the whole range. A mid-size Audi is a different body from the flagship, the R8 adds a bonded composite element into its space frame, and the electric cars are different again with a large structural battery region under the floor. The sectioning permissions move with the mix, so the first real step on a structural estimate is pulling the body repair information for that exact VIN.
Quattro is mechanical, so a driveline error does not set a light
The axles are coupled through a shaft the length of the car
A mechanical quattro driveline ties the front and rear axles together through a propshaft with a centre bearing. An offset or rear impact that shifts a subframe, bends a shaft or damages that bearing does not present as a warning light, because there is no clutch to slip the error out and nothing watching for it. It presents as a vibration that builds with load, three weeks after the car went home, and by then it looks like a new fault rather than a missed one.
After structural work the checks are position, runout and boots
Rear subframe position measured against factory data, propshaft runout, the condition of the centre bearing and its mount, the driveshaft and CV boots, and the thrust angle. Thrust angle matters more on an axle that is driving
A rear axle that is putting power down and is a couple of tenths of a degree out steers the car under load and scrubs a tyre doing it. It also puts every forward-facing driver assistance device out with it, because they reference the thrust line. So the alignment gets corrected before anything is calibrated, and the thrust angle is a number on the sheet rather than a box that got ticked.
All four wheels have to be the same rolling circumference
A mechanical centre differential is loaded continuously by tyres of different diameters, and it does not stop being loaded when the car is going straight. After a collision that destroys one wheel and tyre, fitting one new tyre to a worn set is a driveline problem rather than a tyre problem. It is the cheapest expensive mistake available on one of these cars, and it is usually made after the repair, by somebody else, with the best intentions.
The sport differential is an active unit, so it is verified rather than assumed
On the models fitted with one, the rear differential is a controlled device with its own module and its own actuators. After rear structural work it is scanned and its function verified rather than declared intact because nothing is leaking and the car reverses out of the bay. A unit that has taken a hit through its mounting can behave normally at parking speed and not at all normally on a wet exit ramp.
An RS car is structurally different from the car it is based on
RS bodywork is wider, and the panels are RS parts
The arches are wider, which means the wings and quarter panels are RS components rather than base panels with different trim on them. A parts list assembled from the standard car returns components with the right name and the wrong geometry, and that gets discovered at fitting rather than at ordering. On these cars the parts research belongs in the estimate, because it changes the sequence of the repair as well as its price.
The cooling package is larger, so the front structure is different
More coolers and bigger ones means different ducting, different mountings and a front end packaged around them. A front-end estimate written from the standard car is short of parts and short of hours before anybody has touched the vehicle, and the gap between the two is not something a supplement recovers gracefully.
The aero parts feed the coolers, so fitment is not the test
Splitters, ducts, undertrays and diffusers manage airflow into the radiators as well as managing lift. A part that looks the same and bolts up can change what the coolers actually receive, which on a car that gets used the way these get used is a mechanical problem rather than a cosmetic one. Carbon ceramic discs cannot be resurfaced
An iron rotor that has been knocked can often be machined back. A ceramic disc cannot, so a strike that chips or cracks one is a replacement rather than a skim, and the inspection looks for edge damage and cracking rather than measuring runout. The suspension and the brake lines on that corner get examined in the same pass, because a wheel that hit something hard enough to mark a ceramic disc rarely stopped at the disc.
Carbon trim and aero behaves like composite, not like plastic
A composite part carries load until fibres break or the plies separate and then stops carrying load at all, with almost no deformation in between. So an impact that would crease a metal panel can leave a carbon part looking close to untouched with the laminate broken inside it. Assessment follows an inspection of the laminate rather than the surface, and where a repair is permitted it is bounded, cured on a specified schedule, and has to bring the weave back into line with the parts either side.Carbon fibre repair covers the inspection and lamination side of that in detail.
What needs recalibrating, and after what
A matrix headlamp is an aimed instrument, not a light
The unit has its aim set after front-end work, and on the cars where the high beam is masked in segments that aim reference is what the masking is built on. An aim error there means the system is shading the wrong part of the road for oncoming traffic while behaving exactly as designed, which is a failure with no symptom the driver will notice and every symptom the driver coming the other way will.
The camera behind the windscreen
Lane keeping, sign recognition and forward collision warning read from the camera at the top of the screen. It is calibrated after a screen replacement, after the camera or its bracket is disturbed, and after work that changes ride height or the alignment reference. Calibration is done to targets at specified distances on a level floor, then validated on the road.
The radar at the front, and the corner radars in the rear bumper
Front radar sits behind the grille area and is aimed again after any repair that removes the front bumper. The corner radars for lane change assist and cross-traffic alert live inside the rear bumper, which means a rear bumper repair has disturbed them too. That is the calibration most often missing from an estimate, because the work that triggers it reads on the sheet as a bumper respray.
Alignment first, calibration second
Forward-facing systems reference the thrust line, so an alignment that leaves the thrust angle out of specification puts all of them out with it. The alignment is corrected first and the calibration follows. Done the other way round you get a calibration that passes and a car that does not centre itself in a lane the way it did.
A scan before disassembly and a scan after
A full system scan before anything comes apart records what the modules were already storing, and a second scan after the repair shows what cleared and what calibrated. That pair of documents is what a calibration line on the estimate is defended with when an adjuster asks why it is there.
Crystal-effect paint, solid greys and parts
A crystal-effect finish is coarse flake, and the flake orientation is the colour
On the high-flake metallics what you see is dominated by how the flake lies in the film, and that is set by gun setup, distance, air pressure and flash time far more than by the mix. Two panels sprayed out of the same cup with different technique are two different colours. Which is why the spray-out card is sprayed by the person who is going to spray the panel, at the settings they are going to use, rather than by whoever is nearest the booth.
A solid non-metallic grey has nothing to hide behind
No flake to break up the reflection means every difference in film build and every mapping edge is visible. It looks like the easy colour on the estimate and it is one of the hardest on the car. Which panels get opened up to blend into is a decision made during the estimate on the basis of the colour, not a judgement call made at the gun once the masking is on.
Central Florida sun has already moved the car off its own code
One code covers several factory variants, and the clear ages and the pigment shifts on top of that, so a six-year-old car here is no longer the colour in the book. Parts research is an input to the plan, not a step after it
Whether a specific RS panel or an aluminium structural part is available in the region, and on what timescale, can change whether the repair goes one way or the other rather than just changing a date. That belongs in the estimate. Answering it after the car is stripped is how a repair stops for weeks with the shell open.

- I was rear-ended and the car drives perfectly. Does it still need measuring?
- Yes, and on a quattro car more than on most. There is nothing watching for it. It surfaces as a vibration that builds under load a few weeks later and by then it looks like a new problem rather than a missed one. - One wheel and tyre were destroyed. Can I just replace that one?
- Not on a quattro car with worn tyres on the other three.
